Paradise racing sell pistons and rods, just don't make my mistake and wait more then 4 weeks to ask why they haven't come. My conrods haven't come yet and it's been 7 years.
As for the exhaust gasket, 3tgtes vibrate a lot. Buy new exhaust studs and nuts and then make a brace to help support the weight of the turbo to stop it falling off.
Looking for a new toy. If you have something 18r powered let me know.

Is it leaking on the same spot? if so, whats the surface like in that spot?
What type of gasket are you using? the oem 3tgte gasket are good. If using aftermarket 2tg gasket, make sure it has a fire ring around the ports or you're wasting your time.
I usually go through and check nut/bolt tightness after a couple heat cycles to make sure none have worked loose.
The std manifold i've found will warp away from the head at #1. check head flange flatness although this has never been an issue for me. Definately have a brace between the turbo and the engine mount or block as the std setup has to support the weight. Also support the exhaust dump pipe to the gearbox or engine backing plate before any flexi joints because exhaust system loads will destroy the turbine gasket and possibly others.

The chain tensioner pushes against the chain guide thats bolted to the front cover. loosen or remove the tensioner and you should be fine
Is there a tab that bolts into the back side of that cover which requires the head to be off so that it can then be lifted slightly at and angle above the gear assembly before the front timing cover can be removed? I would look at this link from Stepho's website on the old 2TG since they assemble and disassemble about the same.

The cylinder head is supposed to be removed to take the timing cover off. There should be 2 x studs in the cylinder head that poke through the top of the timing cover and hold it. IF you've removed these, and it seems that you have by what you've written, the the guide (mentioned above by Simon) can still hold you up because it sits proud of the top of the timing cover (catching on the cylinder head).
Seriously though, doing this in the correct order is the only way in my opinion. Cutting the head gasket and gooping the front etc is just a 2nd rate way of doing it.
YelloRolla's KE20 1/4mi = 11.32 @ 119mph @ 22psi on slicks
12.44 @ 113 mph on 165 wide street tyres
210rwkw - not bad for a smelly 3TGTE running pump fuel.
The top of the front cover has two nuts, the studs for these go into the head and need to be removed if you want to get the cover off without removing the head.
Getting it back on will be a hassle unless you remove the two dowel pins the support tthe cover., theres one on each side about half way up e cover. Without taking te dowels out i doubt you will seal the gasket properly because you need to have the cover a bit lower in the first instance.
Hope this helps...
Yep, Yellorolla is right. The best way is to remove the head. Otherwise as i said taking the dowels out is an option imo but would be a hassle to get it right..
