I too have some annoying information to add to this..... and that is my experience in sourcing the CORRECT axle bearings - or more accurately the inner collar that is pressed onto the axle.
After talking to the guys at Bearing Industries, the listing they have for a volvo 240 and 740 is the same, despite in another book there being mention that there are two different sizes for the outer diameter of the inner collar.

It seems that my axles need the smaller OD version of this collar, which happens to be the one that they DONT stock.
I need to investigate if i have a 1030 or 1031 housing now and see if this has anything to do with it..... but the short story is that the inner seal and this inner collar dont mix.

I check at the wreckers on a volvo 240, and this had the same smaller OD version of the inner collar ring.

I'll come back to this one day in the future when i need to fix this up.
If i have nothing better to do next week (on holidays) i'll pull a 1030 i have apart and measure the bearings and axles, etc and compare it to the 1031's i have.

can you measure the OD of the collar? i have a 1031 pulled apart on my bench at the moment and the collar OD is 52mm. i haven't had a chance to pull apart a 1030 yet.

You can put me down for 2 sets of the blanked rotors also, as Ive just bought Stews busted volvo diff. :-)

Does anyone happen to have any 4x114.3 stud volvo axles they would be interested in selling?
Im also after a 3.9:1 to 4.1:1 crown wheel and pinion to suit also.
Let me know asap before I go re-stud another set.

    Cheers Josh

I will definitely take 2 sets of blank rotors as the guy machining my axles doesn't like the idea of drilling my existing disks!
    Hope this goes ahead.

Not sure whether this is a red herring but I arranged with Brake Works in Queanbeyan (trevor hicks) last year to organise some undrilled rotors from DBA (which I did get) for my conversion. They did cost a little more, I think about $200, were slotted, and took less than the 12 weeks quoted to arrive.

Put me down for two sets if the group buy is still going ahead.

Group buy at this stage does not look like a goer as there is not enough interested parties at this stage. If everyone who expressed interest is still keen then about 16 sets would be accounted for which leaves 34 sets to meet the minimum order quantity.

I have been thinking of a way around this and the best i can come up with is to use a different disc which either has the right stud pattern to begin with, or lends itself to drilling easily.

I have also noticed how farkin heavy the volvo 2 pot calipers are (cast iron!) and the fact they use a "Bubble Flare" on the brake line makes them different to the rest of the car's "Double Flare" lines. So this said i think i am going down the path of finding a brake disc and caliper i can adapt to save weight, use normal brake line flares, and source discs.

At this stage i will use the volvo stuff to get the car going, but i feel there's plenty of room for improvement!

further more, whilst researching the idea of brake upgrades i stumbled accross this idea:

They have used the middle section of a 240 rear disc and cut away the outter section leaving only the handbrake drum. This was slipped "under" the new disc to retain the volvo drum handbrake function.

Obviously this will space the new disc away from the caliper somewhat, but when you're making a fully custom set of rear brakes it's nothing that can't be solved with a caliper spacer/adapter plate.

The stock Volvo handbrake isn't that flash to start with as it is self energising. You will get that first bit of slop before the brake bites in. If you are going to the effort of new calipers I would consider your options with complete brake swap for disk and handbrake setup
